06-6-6 BANGING/CLUNKING NOISE WHEN DRIVING - FRONT SUSPENSION BOTTOMS OUT

This article supersedes TSB 05-9-2 to update the vehicle model years.
Some 2005-2006 Super Duty F-250/350 4x4 vehicles with a build date before 12/5/2005 may exhibit the front suspension bottoming out (hitting the jounce bumpers) and/or making a banging/clunking noise when driving. The condition is more pronounced in cold temperatures 5 to - 40° F (-15 to -40° C), and when driving over bumps on rough roads.
Replace the jounce bumpers and metal cups with revised parts.
Remove the jounce bumper and metal cup from each side of the vehicle. Discard the self-tapping screws.
Install the new larger metal cups and new self-tapping screws. Torque to 26 lb-ft (35 N-m).
Make sure the flat area (tab) on the metal cup's rim is positioned inboard on the driver side, and outboard on the passenger side. The tab on the metal cup will align to the frame slot when in the correct position The metal cup will not sit flat on the frame if positioned incorrectly.
Insert the new jounce bumpers into the metal cups.
